The Growing Challenge of Discontinued Parts

There are few things more frustrating than diagnosing a vehicle, finding the problem, and realizing the part you need to fix it has been discontinued. The trouble for the customer is even worse when it's their work truck used daily to earn a living.

Parts becoming obsolete is nothing new. Anyone who has spent time working on older vehicles has probably made a trip to the salvage yard, searched online marketplaces, or called every parts store in town looking for that one impossible-to-find component. But as vehicles have become increasingly dependent on electronics, a discontinued part can create a much bigger problem.

We're now seeing an industry trend in which manufacturers are discontinuing complex electronic components for older applications, and in some cases, there simply isn't an aftermarket replacement available. That can leave an otherwise repairable vehicle sitting in the shop because one module, circuit board, or integrated component is no longer available through traditional repair channels.

When Replacement Isn't an Option

As you know, modern vehicles rely on interconnected modules and electronic components to control nearly everything. Unlike a belt, bearing, or brake pad, many of these components aren't universal, and the repair isn't always as simple as unplugging the failed part and installing a new one.

Take the fuel pump relay found on certain Ford F-150, Super Duty, and Expedition applications. Rather than using a conventional replaceable relay, the fuel pump relay is soldered directly to the circuit board inside the Central Junction Box or Smart Junction Box on these applications.

When that relay fails and a replacement assembly is available, the repair path is relatively straightforward. But what happens when that assembly has been discontinued? That's where the repair process may require a little more detective work.

Sometimes the failed component isn't serviceable on its own. On certain Ford applications, the fuel pump relay is integrated into the junction box rather than being a conventional plug-in relay.

A used or remanufactured assembly may provide one option. In other cases, a specialty electronics rebuilder may be able to repair the original unit. Depending on the component, the nature of the failure, and the application, a technician may be able to identify and repair the failed component itself.

In the Ford example, that means going deeper than replacing the junction box. Once the failed relay has been positively identified, the circuit board can be accessed and the internally mounted relay removed and replaced. Suddenly, an unavailable assembly doesn't necessarily mean an unrepairable vehicle.

Ford Fuel Pump Relay Rebuild

In this Ford example, a failed fuel pump relay doesn't simply unplug from the junction box. The relay is soldered directly to the internal circuit board, meaning replacement requires going deeper.

Going a level deeper, the cutaway shows what the view of the junction box disassembled. The individual relays mounted to the circuit board are accessible. When a replacement assembly is unavailable, component-level repair may be an option, depending on the application.

After disconnecting the negative battery cable and removing the Smart Junction Box/Central Junction Box, the housing can be carefully separated to expose the internal printed circuit boards.

From there, the repair involves:

  • Locating the fuel pump relay pins on the rear of the circuit board
  • Using a soldering iron and desoldering pump or solder wick to remove the solder from each pin
  • Removing the defective relay once its connection points are clear
  • Installing a replacement relay that matches the original specifications
  • Applying fresh rosin-core solder to secure each pin to the circuit board, taking care not to bridge adjacent connections

This repair offers an example of how understanding what's inside a non-serviceable assembly may reveal another potential repair path when replacing the entire assembly is no longer an option.

Knowledge Creates Repair Options

When the traditional replacement path ends, understanding how the system works can reveal repair solutions that aren't obvious at first glance.

Before ordering a used module, sending an assembly out for repair, or considering a component-level solution, dig into the OEM information. Wiring diagrams can help trace the affected circuit and identify everything connected to it. System descriptions can explain how those components interact. Connector views, testing procedures, and specifications can help verify the failure before you spend time tracking down a replacement that may itself be difficult to find.

A deeper understanding can also help answer the next questions: Does a used replacement need to be programmed? Are there different part numbers or configurations? Is the failed component part of a larger assembly? Is there another reason the component failed that needs to be corrected before installing another one?

Sometimes the answer may still be that there isn't a practical repair. But when the conventional replacement path ends, understanding the system can help determine whether another path exists.

The next time a catalog says "discontinued," don't assume the repair ends there. Confirm the failure. Understand the system. Research used, remanufactured, and repair options. And when appropriate, determine whether the failed component itself can be repaired.

Sometimes keeping an older vehicle on the road may require more than finding the right replacement part. It may require finding a different way to fix the problem. Or maybe there was something to be said for carburetors and wiring diagrams that fit on one page.
